machining operation breaks

I've created a parametric mullion and I have a chamfer machining operation that breaks when the mullion parameters changes from 60"H to 61"H, what would cause that?

Hi Robert, We don't use the molding process because we don't have any machining processes associated with it so I can't say why it doesn't work. However I would have done this with the groove function using a 45 degree cutter running on center. I tried this and it works fine. However, it might not be a solution for a more complicated profile. See the attached file.

Chris,

Wow, that worked great, thank you! I have TS 2013 so I was not able to open your file but when I applied the groove tool to my mullion it worked great.

I have been using the chamfer or the molding tool on my mullions and I would get boolean operation failures often. The groove tool seems like a more stable operation than the others.
